Spot Welds

Plug welds you can use Robert’s drill bit trick to remove the paint to weld. What about pre painting with epoxy and then using a spot welder? Do you need to remove the paint? Tape off the area between the panels where the welds will be?

Use the same modified drill bit along with its pliers accessory. The one side was trimmed to fit against a folded flange on the lift gate parts. The other side drilled with clearance for the bit. Squeeze the pliers tight to your flange and drill the hole to clean off your paint. Note I use my best tools when I need to modify them. :p

The outside was still free of paint, so no prep needed there.

Depends on the spot welder. The high end ones have a burn in function which burns off any coating in the weld area. Actually this model from HTP which is under $1K has the pulse burn in feature as well. If yours doesn;t make any mention of it in the manual, then its safe to assume that it doesn't. In that case mark your planned weld spots and leave those areas un-primed on the front and backside.
