Desperate times call for desperate measures. I would mix a batch, then take your gun to a completely different shop and shoot a reducer can. If no pop, I'd hook up your final air hose to the gun as well. If still no pop, at least you will have eliminated your materials, mixing station, technique, humidity and hose as the cause of the problem.
I know you've changed compressors, but contamination can stay in the pipes and hoses for quite some time.
I hope this wasn't a stupid suggestion. I paint a car about once every three years, so I don't have the experience you guys have.
